Identifying the Structural Vulnerability
Global Aviation Corp was hemorrhaging capital on physical prototype destruction and wind-tunnel testing. The existing CAD models were entirely detached from real-world telemetry, meaning stress fractures were only discovered after millions of dollars of hardware had already been manufactured and destroyed during testing.
The Solution
Engineering the Core Architecture
We engineered a persistent, 1:1 scale Digital Twin of their next-generation turbine system. This twin was not just a 3D model; it was continuously fed live telemetry from hundreds of thousands of micro-sensors embedded in test units. The simulation ran on an advanced cluster, simulating millions of flight hours in a matter of days.
System Architecture
The core platform leverages an Event-Driven Microservices Architecture running on Kubernetes, ingesting petabytes of sensor data via Apache Kafka. The actual Digital Twin visualization is rendered via a custom Unreal Engine 5 application accessed through high-fidelity XR headsets.
Deployment & Implementation
Phase 1 involved wiring the existing physical prototypes with our proprietary ultra-low-latency IoT mesh. Phase 2 moved calculations from the public cloud directly to on-premise Edge clusters to eliminate latency. Finally, Phase 3 trained the engineers to interact with the Twin via spatial computing.
